Is the sump glass or acrylic? Which do you prefer to use as well? If your after glass you can pick the glass up at any place that deals with glass and have it cut....If you choose to use acylic any plastics dealer would be able to help you out on the acrylic....

You can have glass cut for around $6.25/SF. You are probably looking at around $30 total, depending on your design.

Home Depot and Lowes will cut glass for you near their tools/lumber sections. Just ask at the front desk and the CS people can point you in the right direction.

You should actually have them a little bigger than you need because if they are too small, then it will be almost impossible to silicone but if it is a little bigger then you can just put it on an angle for it to fit IMO.

You dont want them bigger at all. Just a tad bigger and it will make the baffles very much at an angle. Measure the inside of the glass and try to get an exact fit maybe just a tad smaller.

Definitely order the panels at the same dimension as the inside of the tank. Glass cutting comes witha +/- 1/16" tolerance which will work out just fine. As far as HD or Lowe's, make sure they have 1/4" panels before you go there, most of them just carry 1/8" window pane glass.

That's 1/16 per side. Should work fine. You will just have to support the panel with tape or something while the silicone cures. I just finished one this last week and the panels were around 1/8" short and I had no problems.
