Other than refill frequency, what reason(s) are there for a 5lb tank vs a 10 or 3.5? Approximately how long would a 5 or 3.5 lb tank last on a 75 gallon tank?

it will cost you more over the long run to use a smaller tank....Its hard to say how long it will last because it depends on your reactor, the media and Ca demand.

...the cost of the CO2 is less then the handling cost so getting the small bottle filled more often is going to cost you more in the long run..Shop around for prices because the vary a LOT.
I used to pay almost 16.00 to swap out my 5lb bottle at Praxair...I traded that bottle in at Airgas for a 10lb bottle, they charge me 9.00 to sawp it....... that's a big price diff.
