I just bought a RR 58gal, I am building a sump/refugium and would like the return to be a spray bar in the tank. What size pump (internal) should I get and does anyone have pictures or plans of their spray bars? Also, the overflow is a 1" drain, what size should the return be on the spraybar. Do you put a control valve on the overflow or on the return or both?

size of the return pump is based on how much flow you want at the head pressure ht you have.. I have a 50g reef tank (4.5' head pressure) with a spray bar fed by a mag 9.5 and it works just fine with my Life reef overflow (also a 1" line).
No photos of my spray bar but it was simple to make. I just used a length of 1/2" PVC and drilled 3/16" holes in it every 4" (Make sure you put end caps on it). Your entire return line should be 1/2" PVC and yes use the ball valve on the return not the supply to the sump. Most important though is don't forget the syphon break on the spray bar (drill one hole at the level you want the water to drain down to in the case of a power outage). Nothing worse than having a power outage and your tank drains down the return and overflows the sump.

You need to size your pump to the overflow. What ever the overflow is rated for, you want to be just under that.
