Could he glue the acrylic onto the glass tank. They sell 1/32 inch glass, wouldn't that be easier to cut.

You just build your stand wider than the tank so that it will fit the sump.....How much wider or longer are we talking about......Your design would work as well....If the pump is to much for the tank you could bleed it off by dumping it to the fuge........Again don't want mad current in the fuge but enough current to gently tumble the chaeto and such.....

the display tank is going to be 24 1/8 inches and the sump/fuge is 29 inches.
