Looks good Bob.....As far as the lines being to deep in the sump you are correct in your thinking....When I first set mine up I just cut pipe to drop it down into the sump underwater....I did know ahead of time, that they could only drop below the water level. That will cause a surging/flushing affect. A simple mod of cutting the pipe max 1" below water level in the sump and just above the water level mark the pipe and drill an exhaust hole and the issue is fixed.....
Hopefully when you ran your system you toyed and played with the open channel that way it gives you a good idea how that line just barely carries water, and when the 1/4" creates a siphon how that open pipe carries the whole load......Did you check your emergency line as well....I loved making it work all the facets of the design and seeing how it takes a couple seconds to regroup and pick right up without missing a beat....Made me wonder how I lived without the design all these years.......

Thanks guys. Shawn I checked the open channel not by choice but by accident. It's pretty cool. Haven't checked the emergency yet but I will. My next step is getting the baffles cut and glued for the sump. I was surprised that my pump didn't make a lot of current inside the sump. The pump does push a ton of water thru the returns but didn't see as much in the sump. I'm undecided on size and height for baffles. Don't even know what I'm going to put in the fuge yet. The one thing I do know is I will be going in order of - skimmer/fuge/return.
I should get a lot done after next weekend. My family is going back east until July.

Very cool....I take it you didn't actually have a leak in the return plumbing......
I don't think so Shawn , not a drop. I think what happened was since I had all the valves closed on the return line I didn't have the first union tightened down which made water "squirt" all over the pipes. I feel good that the return and manifold are solid.
Need to get the tank moved inside this weekend so I can start finalizing the plumbing. Plus need to finish the sump.

Lubeck, you do really nice work! I take it your sump is set up with the fuge in the middle?

Correct fuge in the middle at 20" the return on the left around 12". I decided to go with gray glass to help keep any light out of the return and skimmer chambers. I plan on running a 6" DSb and macro in the fuge no lr.

I definitely prefer chaeto over caulerpa. Never tried mangroves- too much hassle for me.

Here's a question for you Bob (and Shawn): do the full siphon and open channel inlets sit at the same height inside the overflow box? I'm going to do a leak test on my beananimal tomorrow but I still have to do the inlets. Thanks in advance!

Mine sit the same height. Trust me when dialed in correctly the open pipe carries just a bit of water. Submerge the airline and you'll see it pick up a full siphon.

Thanks Shawn, I appreciate it. Trying to find answers or even getting a question answered on that big thread over there has proven itself to be useless for me.

One more question, while I'm thinking about it: All of my plumbing terminates right below the water line in the sump. You guys had mentioned an exhaust hole on the full siphon drain. Is that above the water line in the sump? How big should I drill it to not impair the siphon?
Bob, I really don't mean to hijack your thread. With it being so slow around here, and since you just did this to your tank, I figured it wouldn't be too off topic. Thanks again!
